I hear what you are saying....and I believe it. Guess what, my truck had a new windshield put in before i bought it. They musta scraped the sh*t out of the paint under there because it is starting to rust (very little) I know i will have to fix it one day.
I don't think mine is leaking from there for 2 reasons...
1. I ran the hose starting from half way down the windshield.
2. Mine had the water running from the front most part of the cab not the pillar/kick panel.
I'm hoping I solved it.....(has'nt rained again) but I'm really not ruling out anything including the windshield.

Too ironic!!! My truck has been sitting for 3 months. I was working on it yesterday and noticed that the passenger door sill had water in it. I assumed it was the door seal. In retrospect I have notices my passenger floor seemed damp and behind the passenger seat also was damp. I just thought it was the slider window. Mine is a 1988 K1500 so maybe it's a body design thing for water run off?

Be careful when removing these end pieces. There's a tab you'll see in the picture where his index finger is. I think you have to lift the side where the screw is and slide towards the fender. I pried it and the tab broke the part that it slides under. I'll just slap a little black caulk on it!!!!!!!!!!!!

Just some FYI for some of you 96-98 owners. I too had the passenger side leak out of the A/C box. Only my leak was not directly under the fan motor, but during a hard rain, it would leak directly onto the floor mat. So if anyone sat there and it rained, my passenger's socks would get dripped on. Anyway, the problem with mine is that prior to my ownership, someone had tried to gain access to the heater core by removing the plastic panel that is at the lowest point of the A/C box. They ended up cracking the plastic to an extent that without really close observation, the leak looked as though it was coming from the bottom of the windshield. Shadows and dust masked the real culprit. I presume they were trying to access the heater core without removing the whole dash carrier. I needed to replace my evaporator anyway, so I ended up pulling the entire dash out and cleaning everything. When I disassembled the A/C box I discovered the crack. I siliconed the crack from the inside and I haven't had a problem since. I should also warn everyone that the rubber seals in and around the A/C box tend to not be perfectly installed even from the factory, also contributing to leaks. Just my personal experience. And one more thing, my A/C box was filthy. There is a wire screen that is installed after the evaporator. Is helps to keep condensation from coming through the vents and spraying you in the face. Dust, dirt, grime, and small bugs all were found trapped in the evaporator and screen. If your A/C doesn't seem as efficient as you think it should be, and you've already tried swapping the fan in hopes of getting more airflow, you might just have to end up doing a full cleaning of your A/C box. My evaporator surface area was reduced to nearly half because of the buildup. Hope this helps someone. -Chris

I had this problem on my '97 C2500 Suburban. For anyone that has removed the plastic cowl trim (to access wiper mechanism for example) the problem was around the screws on the passenger side that hold the cowl trim down. Two of these screws go directly thru the sheetmetal into the air-box. I removed the trim piece, sealed around the screw holes with RTV, reassembled and have been leak free since.

So there is no other way to access the evaporator than to remove the ENTIRE dash? I want so badly to clean my evaporator because EVERYONE who has done it claims major performance gains in A/C system. There has got to be an easier way than taking the whole dash out. What a pain, especially if GM knew it would get dirty.

Hey all new to the forum.
This is a little long but stick with me here.
I had this problem with my previous Ext cab 1500. My truck would do the same thing and leak on my passengers toes. I had the luxury of my Cousin being the District Mgr. for a Large Chevy dealer here. So having that as an in. I got very well aquainted with the mechanics. After 3 trips to the dealer (they even replaced the entire a/c box) it was thought to have been corrected. Well it wasn't, a hard rain on a road trip got the wife's toes wet again. The lead Mechanic owned up to it being a system wide design flaw. His explanantion was not enough or missing spot welds on the firewall. My resolution was getting rid of the truck and getting my current 02 2500HD Crew Cab. Unfortunately My cousin now works for a Honda  Mega-Dealer

This was the problem on my '95 K2500.
I had the windshield replaced and the shop dopes had touble getting the grill lined up after they broke it. They just ran a self threading screw into wherever it was in the cowl area (over the blower) to hold it down. The correct hole was left empty, of course, and allowed water to soak the blower.
I finally got enraged and figured it out. The old holes actually had a thin plastic seal under them. They all have black RTV and nothing leaks now. So far . . .
I bet I get to replace the blower one of these days. It works but there's a quiet squeek coming out of it on low.
Some of those other leaks sound pretty nasty though. Good luck on fixing them.

Hey fellas! I'm a newbie here, I read all 4 pages of this thread looking for info on a leak into our '99 Burb. I found several things that may help as I was tearing our truck apart today....
My cowell drains through the firewall into a plastic "scupper" and then inside the fender. This scupper had a gasket around it that had failed on the bottom side. Water would leak down the firewall (driver's side) and around the boot for the hood release cable. The main wiring harness block could leak too from the same problem. Water would run along a wire harness and pool in the door sill and then wick up into the carpet and padding that wrapped over the edge. I found 1/2" water under the doorsill. I drilled a 1/8" weep hole at the low point in case that was not the only prob, I won't have the wicking. I also sealed the scuppers to the firewall. (driver & pass.)

99 NBS Silverado, same deal. The passenger carpet gets wet on heavy rain, I mustve overlooked it for awhile, but smelt something funky and discovered the carpet underneath my mat was soaked. But only the carpet underneath on passenger side, it creeps to the back passenger carpet too. You think by now gm would have worked out these little details, either that or they take us for a bunch of fools

Are any of you SUV owners having leaks @ the rear doors. My "99 Tahoe is leaking around the rear doors. Only seems to happen when the truck sits in a rain storm, not while driving in the rain. Rear carpet is soaked, mostly on the passenger side. Thanks for any help

Hey I have the same problem. Turns out the leak is coming from the top of the windshield seal. My 94 has an air leak at the bottom seal and the person who last owned the truck tried to silicone it but not in the way you're thinking. He actually siliconed the windshield to the dash! It took me about 45 minutes to get most of it scraped off bu theres still residue. He also siliconed that black plastic piece thats on the bottom of the outside of the windshield

Bingo !! On the c/k body style GM trucks this happens often when a windshield is replaced because that screw is right over the fresh air intake. I don't know about the original posters problem because I didn't see what truck it was on.

Mine leaks on the floor mat on passenger side. Mine being a 97 ext cab z71. Previous owner said he had new windshield installed so I'm confident that I can fix it after reading this thread.

Hello, read through the forum and tried to tackle repair. Took off plastic cowling and plastic scuppers. Pulled back carpet on drivers side. Plugged drain hole with a piece of rubber and rag and dumped about a quart of water into the cowling box on the drivers side. It didnt take long for a stream of water to show on the inside. The only thing I could see that could leak inside was the seam going front to back.(It looks like an upside down gutter) Used air to blow water out and then cleaned area with laquer thinner and then rtv siliconed the seam. Next day put hose to it and it still leaks inside cab. Anybody have any more suggestions? I looked at every screw hole and even the bolts for the hood hinge, they all seem to just go to a flange and not penetrate the cab. Thanks .

Did you read my post #59?
It seams you and I are/were the only ones who had the problem on the drivers side. I believe mine is fixed (have'nt checked in a while) but what I did worked.......let me go outside and feel the carpet now it rained pretty good over the weekend......
