Found it!

After my last post on here Friday it POURED out. Right after it stopped I went out side (where the truck was sitting on level ground) and there was water puddled in the door sill area. I did some looking around and where I originally siliconed (see post #59) the water was leaking in right where I stopped the silicone. So the water must puddle up somewhere because it was still dripping in from BEHIND the seam sealer after the rain.

I took the truck home and blew it apart, cleaned and dried everything. I even took off the cowl and siliconed the outter edge scwers like everyone has been doing. I also applied alot of silicone over the previous area and brough it up as far as I could reach.

I hope that fixes the problem (I'll still be keeping the truck apart incase) because I CAN NOT find where it is leaking from. Short of cutting the truck/cab apart I don't think I'll ever find it. If the leak continues I think I will make a "channel" out of silicone down to the sill plate area and drill a hole so the water drains out!

After washing my truck today, I noticed that the leak doesn't start right away. It also kept dripping for a while after I was done. I siliconed all the cowl screws, we'll see what happens...

Confirmed Fix For Passenger Side Leak!
I have just read this whole thread looking for a cause of leak on a customers vehicle.

Water was running out the blower motor box as most are experiencing. I pull the cowl panels and looked around. I sealed the 2 right holes above the blocked off area of the cowl. The back screw hole is above the fresh air vent and water was just running into the fresh air vent from this hole. Sealed it with silicone and all is well!!

None of the screws enter the passenger compartment but those 1 hole DOES go through the cowl directly above the fresh air vent! This was verified with a borescope.

Hard to tell, but I think I still have a little leak. If that's the case...........I can't reach/get to where it is leaking. And if that's what the deal is...it's time to drill a hole in the sill area and just let it drain out. It will kill me to do that tho. I still have the carpet spaced up and the kick and sill off. Has'nt rained hard enough to tell if it does still leak.

Well it rained like a mofo all day yesterday. Came out of work to find the whole sill area filled w/ water. Still can't see where it's coming in (has to be behind the dash).

Time to drill a hole.

For those who have their cab apart where they can see everything I have an idea. Maybe wipe a line with a wet sponge and somehow get some chalk or flower in the wet line. Then next time it rains it will show the path of water. If you don't see a path then it's a drip from above. When a path is found you can make small lines of powder higher and higher till an area is found. What do you think?

I have the same problem,1989 Z71---short bed stepside
-=-=-=-= but I have another answer..I see that the cover over the fresh air intake goes directly to the floor in the cab.This is under the cowl trim, and is on the passenger side only. It looks like a block off plate in the top of the cowl. If you look close, it has seam sealer from the factory...IT GETS DRY, AND FORM CRACKS THAT LEAK then drip into the cab/heat ducts...You need to seal this plate, or the water will drip onto the blower area, then on the floormat, or down the firewall to make a real puddle in the door sill area........please look into this scenario, as I have sealed up mine, and it appears to be the culprit so far...

Ok, things were fine until I watered down the area with the last screw on the cowl trim...pass. side. I took a wire, and pushed it through the screw hole, and guess where it came out....directly behind the ecm module, on top of the blower case. I took out the screw, and sealed it up, and left the screw out...not really needed anyway.no more leak...I soaked this baby, and THINGS ARE COOL NOW...I HATED THIS FOR SO LONG, BUT NO MORE WATER....Let me know if I can help further...johnny

by cowl covers, do you mean the plastic grills just bottom of the windscreen? or is it something inside...I'm french, and even the dictionary wasn't a great help for me .
